I am having difficulty installing the kickstart shaft/assembly. every time i get close there is still about an 1/8" overhang on the gears. i know im not doing something right. please help with this frustrating issue.

So this is how i am trying to assemble this thing.
1. Partially insert the assembly until the return spring can be slipped over the anchor point on top.
2. Position the clip below into its groove.
3. with the return spring over the anchor point and the clip in the groove below, rotate counterclockwise 1/2 turn while pushing the axle in.
everything is in good and tight, but the gears are not perfectly flush with each other.
are they suppose to be flush?

I had a similar problem with my bike when I first got it. It ended up tha that the spring was not installed correctly .
Was your original problem that the kickstarter would not budge at all? I found a pic somewhere in the vault section of the proper way to install the spring.

I took my cases off to have them polished about a year ago (its been a long project) and for some reason i removed the kickstart shaft. it was working properly before i removed it. do you know if the 2 sprockets nead to be perfecly in line with eachother?

I never removed the spring from the shaft but could it be possible that the spring is not correctly positioned on the shaft?

the sprockets cannot line up perfectly because of the spacer with the tab on the end. Removing the spring will only prolong your agony

In other words the gears are not suppose to line up perfectly

I reviewed a few other forums on this site and made another attempt at it.
This time i used the lever instead of my hands to do the counterclockwise rotation and much to my joy after lining up the gasket and tighting up the case evrything is working correctly.
thanks 650 enthusiasts, this site has been nothing short of helpful to a noob like myself.
